i think we all know what happened to malak
Though but the Dark Lord's apprentice, at one point under Darth Revan's tutelage, Darth Malak's entire jaw was removed by a lightsaber strike from Revan himself.

It's using a female Revan, but it's a pretty good explination on how Malak could have lost his jaw.

Okay, in Star Wars Insider #88, on pg. 58, it talks about the villians of the Old Republic. Under Darth Malak's paragraph, it says this:
"Malak's most distinguishing feature, his steel jaw, disguises a vicious lightsaber wound inflicted by his former Master in their desperate final battle."
Since Star Wars Insider is always considered canon, Revan did indeed cut Malak's jaw off. Hopefully, well get to see this duel in the K.O.T.O.R comic series. It also states this fact on the back of the box for Darth Malak's action figure.
That can't be possible because in Revan and Malak's final battle (before Revan's memory wipe), the two didn't face each other. Malak fired upon Revan's flagship in an act of betrayl.
Malak lost his jaw before that, and I have no doubt it was Revan that removed it.

here it says under known masters zar lestin sure it isn't good proof but y would revan injure malak because it says revan was not the 1 to just randomly hurt ppl he did it for a reason and he didn't know of malak's betrayl for a while
actually it says revan did that to him.
It would be the most canon way... which is why Malak held such a grudge against Revan.
